From OEM underbody panels to GT spoilers and marine hulls, fiber-reinforced plastic (FRP/GRP) keeps winning space from steel and aluminum. Here's an honest look at why — and where it doesn't make sense.
The weight case
GRP parts typically weigh 50–70% less than equivalent steel and 30–50% less than aluminum while retaining excellent stiffness-to-weight via sandwich construction with foam or honeycomb cores. For EVs chasing range and race teams chasing lap time, that's decisive.
Design freedom
Composites consolidate assemblies: a bracket, duct and panel set becomes one molded part with integrated ribs and inserts. Complex double-curvature surfaces — the kind that cost a fortune to stamp — are routine in a composite mold.
Where composites lose
- Very high volumes (>10k/yr): stamped steel or SMC is faster per part
- Precision bores and threads: better machined in metal and bonded in
- Continuous temperatures above 150–200 °C without specialty resins
- Tight-tolerance sliding interfaces
Processes: hand lay-up, infusion, RTM
Hand lay-up suits one-offs and small series — motorsport bodywork, marine. Vacuum infusion improves consistency and reduces voids for 50–1,000 pieces. RTM and SMC deliver two-sided finishes at higher volume. We run all of these at SkillsProto, including plug and mold making in-house, and ship automotive panels gel-coated or primed for paint.
The verdict
If your part is shapely, weight-sensitive and produced below a few thousand units a year, composites are probably the answer. Send us the CAD and target weight — we'll benchmark FRP against machined/fabricated metal in the quote.
Frequently Asked Questions
How much lighter is FRP than steel or aluminum?
Equivalent GRP laminates typically weigh 50–70% less than steel and 30–50% less than aluminum. With foam or honeycomb sandwich construction, stiffness-to-weight improves further — which is why EV and motorsport programs accept composite panels even at higher unit cost.
Is FRP suitable for exterior automotive panels?
Yes. Gel-coat laminates deliver a Class-A finish straight from the mold, and UV-stable resins plus automotive-grade primers handle weather exposure. SkillsProto supplies exterior panels gel-coated or primed for topcoat, from one-off show parts to 500-piece runs.
What is the minimum order for composite parts?
One. Plug and mould tooling amortizes across the run, so composites work from a single prototype onward. Hand lay-up suits one-offs, vacuum infusion 50–1,000 pieces, and RTM/SMC the higher-volume end.
