6061 Aluminum CNC Machining — Properties, Tolerances, Cost and Design Tips

Published 2026-10-27 · 9 min read

6061-T6 aluminum is the default choice for machined prototypes and production parts: 310 MPa tensile strength, 276 MPa yield, 2.70 g/cm³ density, and excellent weldability. SkillsProto machines 6061 to ±0.005 mm on critical dimensions and ±0.05 mm on general dimensions, with 3–7 working day lead times and a 48-hour express option. Minimum order is one piece, and every order ships with a first-article inspection report.

6061 Aluminum at a glance

6061 is an Al-Mg-Si alloy. It is not the strongest aluminum, but it is the one that welds, anodises evenly, holds a reasonable price and stays available in every bar, plate and extrusion size. That combination is why it appears in frames, enclosures, brackets, manifolds, heat sinks, jigs and fixtures more often than any other alloy.

The practical reading: 6061 wins whenever the part must be welded, anodised to a specific colour, or exposed to weather. It loses to 7075 on pure strength and to 2024 on fatigue life. 6063 exists for extruded profiles and cosmetic anodising, not for heavily machined structural parts.

Tolerances SkillsProto holds on 6061

6061 is dimensionally stable once the T651 temper has relieved internal stress, which makes tight tolerances repeatable across a batch rather than achievable only on the first part.

Cost drivers on 6061 parts

On small aluminum parts, machine time usually dominates material cost. Four variables move the quote most:

Cost driverTypical impactHow to control it
Blank size and material formRaw stock is typically 15–25% of a small partQuote near-net blanks; a plate 10 mm oversize can add 20% waste
Number of setupsEach extra setup adds roughly 8–15%Machine multiple faces in one 5-axis setup instead of three 3-axis ones
Tolerance calloutsGoing from ±0.05 mm to ±0.005 mm adds 10–25% on the affected featuresTighten only the features that carry a function
Batch sizeUnit price often drops 20–40% from 1 to 10 pieces, and another 10–20% at 50Request quotes at 1, 10 and 50 to see the break

Outsourced finishes add 1–2 working days to the machining window. SkillsProto returns quotes with DFM feedback within 24 hours on working days — wall thickness suggestions, corner radii a standard cutter can reach, and tolerance calls that can be relaxed without affecting function.

Surface finishes for 6061

6061 takes conversion coatings more evenly than most alloys, so colour matching across a batch is realistic:

  • Type II anodising — 5–25 µm, dyeable in black, red, blue and gold; the standard choice for enclosures and consumer hardware.
  • Type III hard anodising — 25–75 µm, surface hardness above 400 HV, specified for sliding or high-wear interfaces.
  • Bead blast plus anodise — uniform matte base at roughly Ra 1.6 µm that hides tool marks on cosmetic faces.
  • Chem film (chromate conversion) — thin, electrically conductive, used where bonding or paint adhesion matters.
  • Electroless nickel plating — 5–25 µm, adds solderability and wear resistance on mating surfaces.
  • Powder coating — 60–120 µm, for parts that need impact resistance or an outdoor colour.
  • As-machined — acceptable for dry indoor use; SkillsProto deburrs and breaks all sharp edges as standard.

One sizing note: an anodised layer grows outward by roughly half its thickness. A 15 µm Type II coating adds about 7–8 µm per surface, so press-fit shafts and bores need pre-anodise sizing.

Design rules that cut cost on 6061

  • Keep walls at 1.0 mm or thicker. Below 0.8 mm, 6061 deflects under cutting load and tolerances stop being predictable.
  • Use internal corner radii of at least one third of the pocket depth, with 0.5 mm as an absolute floor. Smaller radii need tiny cutters and slow finishing passes.
  • Keep pocket depth-to-width at 4:1 or less. Deeper cavities require long-reach tooling and stepped passes, which shows up as chatter and longer cycle time.
  • Specify thread depth at 1.5× diameter. Beyond that, tapping time rises with no strength gain; for repeated assembly, consider a threaded insert instead.
  • Limit drilled hole depth to about 5× diameter with standard tooling. Deeper holes need peck cycles or gun drilling.
  • Group tight tolerances on a single datum face so the part can be finished in one setup.
  • Avoid tolerances on dimensions that anodising will change; call them out pre-finish or allow for coating build-up.

When to choose a different material

6061 is the safe answer for most machined parts, but it is not always the cheapest or the best one. Choose 7075-T6 when the driver is strength-to-weight and the part will not be welded. Choose 2024-T3 when fatigue life governs the design. Choose 316 stainless above roughly 200 °C or in chloride exposure, and 17-4PH when yield strength above 1000 MPa is required. For flat enclosures, brackets and chassis, sheet metal fabrication usually beats machining once the part count reaches a few dozen. For volumes above about 500–1000 pieces, die casting in A380 aluminum drops unit cost substantially against a machined-from-solid part, and injection molding takes over for non-metallic housings.

Frequently Asked Questions

Is 6061-T6 stronger than 6061-T651?

Strength is the same: both tempers reach 310 MPa tensile and 276 MPa yield. T651 is stretched after solution treatment to relieve internal stress, so it distorts less when material is removed. SkillsProto recommends T651 for parts with heavy stock removal or tight flatness callouts.

What tolerance can SkillsProto hold on 6061?

±0.005 mm on critical dimensions and ±0.05 mm on general dimensions. Hole position holds to ±0.01 mm and flatness to 0.02 mm over 100 mm when a part is specified as tight-tolerance. Every order includes a first-article inspection report, with CMM data on request.

Does 6061 aluminum need anodising?

Not always. 6061 has good natural corrosion resistance and survives indoor and many outdoor uses bare. Anodising becomes worth specifying when colour, wear resistance or a uniform cosmetic surface matters. SkillsProto offers Type II at 5–25 µm and Type III hard anodising at 25–75 µm.

Can 6061 be welded after machining?

Yes — 6061 is one of the few high-strength aluminum alloys classified as readily weldable by TIG and MIG. Expect the heat-affected zone to lose roughly 30–40% of its T6 strength unless the assembly is re-heat-treated. Machine critical features after welding, or design the joint away from them.

How fast can SkillsProto ship 6061 parts?

Standard lead time is 3–7 working days from order confirmation, with a 48-hour express option. Outsourced finishes such as anodising and powder coating add 1–2 working days. DDP shipping to the UK, EU and US takes a further 3–5 days door to door.

What is the minimum order quantity for 6061 parts?

One piece. SkillsProto is built for prototypes and pilot runs, and quotes at 1, 10 and 50 pieces so the quantity break is visible before ordering. Unit price typically falls 20–40% between 1 and 10 pieces, with dedicated fixtures from around 50 pieces.
